What a Bubble Mailer Has To Protect

A bubble mailer does two jobs: it cushions the product, and it presents the brand when the parcel is opened.

The cushioning job is a thickness question more than a strength question. The bubble layer absorbs impact, but only if it stays between the product and the outer surface. A mailer that is underfilled lets the product slide to a corner where there is no cushion; a mailer that is overfilled puts the bubble under compression and it stops absorbing. We therefore ask for the product’s dimensions with its own inner packaging, not just the bare product, so the mailer is sized to the parcel rather than to the item.

The presentation job is why a printed mailer is worth considering at all. An unprinted grey mailer tells the customer nothing about the brand; a printed mailer carries the logo, a colour field and a short line, and it does that at a cost well below a printed box. For a jewellery or cosmetics brand shipping single items, the mailer is often the only branded surface the customer touches.

One thing a mailer does not do is hold a shape. If the product needs to arrive flat, upright or in a fixed orientation, a mailer is the wrong format and a carton will serve you better.

Padded Mailer Construction: Paper, Film and Bubble

There are three common constructions, and the choice follows from how the parcel travels.

Kraft paper outer with a bubble lining is the standard padded mailer. The paper outer takes print well, accepts a stamp or a handwritten address, and suits a natural, low-gloss look.

Film outer with a bubble lining is lighter and more water-resistant than paper. It suits damp or cold shipping conditions and takes a flexographic or digital print well. It is common for cosmetics and for products that pass through a postal network several times.

Paper outer with a padded non-bubble lining — a fibre or foam lining — is chosen where a softer cushion is preferred or where a bubble texture would mark the product. It is also quieter in the hand, which some brands prefer for a premium unboxing.

Whichever construction you choose, the seal matters as much as the cushion. The peel-and-seal strip has to hold through handling and cold, and the top fold has to close without trapping air in a way that stops the adhesive from contacting the surface.

Printing a Bubble Mailer That Survives the Journey

Print on a mailer has to survive being dropped, dragged and stacked, which changes what is worth printing.

Keep the design bold. A mailer is read at a distance, in a post room, in poor light. A large logo, a strong colour field and one clear line of type work; fine type and thin rules disappear or scuff. This is the opposite of a small carton, where fine detail is the point.

Use the surface honestly. A film mailer takes gloss and solid colour well, so a saturated print is achievable. A kraft mailer is a natural, open surface, and a solid dark field on kraft will look mottled rather than flat; one or two spot colours usually read better than a full flood.

Match the print method to the quantity. For a short run, digital print keeps the setup low and lets the artwork change between sizes. For a longer run, flexo or litho print brings the unit cost down. We will tell you which method suits your quantity rather than quoting the one we prefer.

Finally, plan the address panel. A mailer printed edge to edge leaves nowhere clean for a shipping label, and a label laid over dark artwork is hard for a scanner to read. Most brands leave a white or light panel for the address, and we will include it in the dieline if you ask.

Bubble Bag or Box: Choosing the Right Format

A bubble bag and a small carton are not interchangeable, and the choice is usually obvious once you look at the product.

Choose a bubble bag when the product is flat or slim, light, and does not need to arrive upright — jewellery on a card, a folded garment, printed cards, a single sachet, a small cosmetic tube. The mailer is lighter and cheaper to ship than a carton.

Choose a carton when the product is rigid, has to arrive in a fixed orientation, or carries a presentation the customer will keep. A vial, a pen, a compact or a gift set generally travels better in a carton, and the carton can itself be cushioned inside a mailer if both protection and presentation are needed.

A mailer inside a mailer is also common: a printed inner mailer or a printed carton slipped into a plain outer padded mailer, so the branded piece arrives clean while the outer envelope takes the handling damage. It is a cheap way to get both.

Sizes, Minimums and How a Mailer Order Runs

Mailer sizes are driven by the product, and there is no useful standard list. Send the parcel’s length, width and thickness with the inner packaging included, and we will size the mailer to it. A mailer that is 10 mm too tight will not close over the product; one that is 40 mm too wide lets the contents shift to a corner and lose the cushion.
